SHAPE was founded by ex-F1 Chief Designer, Peter McCool. SHAPE employs a highly qualified team of Engineers, Designers, Programmers, Machinists, Laminators and Technicians. The facility in Witney houses large 5-axis & 3-axis CNC milling machines, laser inspection equipment, ShapeTex preform manufacturing equipment, ovens and hot forming presses.

  • Shapetex Preform Capability Showcase

    ShapeTex preform capability is evolving rapidly.

    Today Shape is showcasing a recently completed project.

    The bicycle seat preform is a complex, multi-ply laminate, variable thickness, zero waste, continuous, carbon fibre preform. The preform was manufactured using commingled thermoplastic carbon fibre and would take 58 seconds to manufacture in a volume application.

    Peter McCool, Managing Director said “This project highlights the structural and manufacturing efficiency gains that can be achieved using a ShapeTex preform.

    This preform took less than 10 minutes to manufacture on our single head ShapeTex development machine. When we install our multi-head machine next year we will be able to manufacture this preform in less than a minute.

    As a commingled thermoplastic preform this part will be press formed into a finished bike seat in only a further 90 seconds, using existing press forming technologies.

    It’s these reduced manufacturing cycle times that will shape the future of carbon composite manufacturing.”

    This part represents the cutting the edge of ShapeTex technology with a part that is highly optimised structurally with fibres angles that can only be achieved using this process and with zero fibre waste.

  • Composite Part Development

    Research at Shape is continuing on the downstream processing of ShapeTex preforms.

    This carbon fibre bicycle seat was made using a resin infusion process but could equally be made using RTM, hot press moulding or other automated manufacturing processes.

    The R&D team will continue to develop their heated press technology so that parts like this can be manufactured in under 5 minutes.

    The bicycle seat uses a 12k carbon fibre and an epoxy thermoset resin. The final part is optimised with bespoke fibre directions in certain zones to create areas of varying stiffness for both comfort and performance.

    Another significant advantage of the ShapeTex preform is that there is zero carbon fibre waste from the manufacturing process.

  • Polished Metallic Tooling

    Shape Machining Ltd recently completed a series of polished aluminium mould tools for an automotive customer.

    Managing Director, Peter McCool said “We are becoming quite accomplished at supplying, high quality, polished aluminium tools for carbon composite part manufacture.

    Polished aluminium tools are used for the manufacture of carbon composite parts where surface finish and quality are the most important factors. I’m pleased that customers turn to Shape regularly for these demanding, high quality applications.”

  • Complex Rohacell Machining

    Shape Machining Ltd specialises in complex machining to support the composites industry.

    Machining intricate Rohacell structural foam cores for highly loaded carbon composite parts is one area where Shape has extensive experience.

    Rohacell is a closed cell rigid PMI foam typically used as the structural core material between two skins of carbon fibre. It is extensively used in the medical, F1 and aerospace sectors.

  • Increased Tooling Block Pattern Machining Capacity

    Epoxy tooling block machining capacity has increased at Shape Machining Ltd with the addition of more programming and machining capacity.

    Managing Director, Peter McCool, said “I’m delighted that we have more capacity in place for the approaching busy winter period. Our customer base has increased significantly over the last couple of years and this extra capacity enables us to continue to improve the level of support we provide.”

    All machined patterns are fully inspected using the latest industry leading laser scanning inspection equipment and the whole company works to the ISO9001 quality standard.
